Foam: The Component That Turns a Waterproof Pack Into a Wet One
This is the material decision with the largest gap between how much it matters and how rarely it's specified.
- Open-cell PU foam behaves like a kitchen sponge. It's soft and comfortable against the body, but on its own it is too soft to support real weight — and it absorbs and holds water. On a waterproof pack, a back panel that soaks up rain and sweat and stays damp for days is working directly against the product's purpose, and it's where mildew starts.
- Closed-cell EVA doesn't absorb water. It's firmer, supports load properly, and dries almost immediately. It is also RF-weldable, so an EVA back panel can be integrated into a welded build rather than glued on.
- Dual-density construction is the premium answer: a firm EVA layer for support bonded to a softer layer for comfort against the body, giving both without relying on soft foam to carry the load.
One practical consequence worth passing to customers: overloading a strap doesn't just stress the webbing — it crushes the foam and tears at the mesh and stitching. And sweat and salt left sitting in foam accelerate its breakdown, which is why a care instruction to wipe down and dry straps belongs on the hangtag.
Webbing: Where "Waterproof" Packs Absorb Water
The straps on a waterproof pack are usually the wettest part of it, and the material choice determines how badly:

The practical reading for a waterproof pack: polyester webbing is usually the better default, because it barely absorbs water, holds strength when wet, and resists the UV a pack lives under. Nylon remains the right call where maximum strength-to-weight and abrasion resistance matter more than wet behaviour. One honest trade-off to plan around: some seatbelt-style polyester webbing is slick enough to slip in certain buckles, so webbing and hardware should be specified together and tested as a pair.
Nylon's stretch is worth a second note. It absorbs shock usefully, but that same stretch can cause creep through a poorly threaded buckle — and the effect is worse when the webbing is wet, which on a waterproof pack is most of the time it's being used.
Thread, Mesh and Hardware
Thread
Load-bearing seams use bonded nylon or bonded polyester, Tex 40 or heavier — rot-resistant, UV-resistant and high in tensile strength. Where thread sits exposed on an outdoor product, polyester's UV stability is the safer specification; where maximum strength is the priority, bonded nylon. Cotton and general-purpose threads have no place on structural seams.
Mesh
3D spacer mesh is the material that makes a ventilated back panel work — it creates a physical air gap rather than just a textured surface, and it dries far faster than flat fabric. Flat air mesh is lighter and cheaper but delivers less airflow. On a sealed pack, where the shell can't breathe, this is where breathability has to come from.
Hardware
- POM (acetal) buckles — the standard for outdoor use: strong, low-friction and far more resistant to cold-weather brittleness than cheaper alternatives. Worth specifying by name rather than accepting "plastic buckle".
- Corrosion — any metal hardware on a marine or coastal product needs corrosion resistance; salt finds it first.
- Buckle and webbing as a pair — grip is a function of both, so specify and test them together.

Shell fabric and denier, foam type and density, webbing material and width, thread, mesh, hardware grade, reinforcement and recycled (GRS) options are all specifiable per order, or a pack can be developed from a sketch.
Verifying a Multi-Material Build
A pack made of nine materials needs all nine controlled. At IQC, shell fabric is checked for coating thickness, adhesion and weldability; webbing for width, weave and tensile; foam for density and compression recovery; thread, mesh, buckles and adjusters against the signed standard — with colour difference and fastness across every component that carries the brand colour. IPQC covers cutting tolerance, weld integrity, stitch density and load-point execution in line, with peel tests on sample welds at each run start. OQC covers ISO 2859 AQL sampling, real water-submersion batch testing, and gold-sample comparison, with SGS or QIMA available.
Sealock also strictly executes the complete customer inspection procedure on finished goods: unboxing, vacuum extraction, a 24-hour static rest, and air-leak determination. The lab programme covers each material class — weld bond and peel strength, seam strength with a 1,500+ cycle load test and jerk-loading on harness anchors, foam compression recovery, webbing tensile, abrasion, tear, tensile, salt spray, UV ageing, colour fastness and colour difference.
FAQ: Waterproof Backpack Materials
Q: Which foam should we specify?
A: Closed-cell EVA for anything that gets wet — it doesn't absorb water and dries immediately, where open-cell PU behaves like a sponge and stays damp. Dual-density (firm EVA bonded to a softer comfort layer) is the premium answer where comfort matters as much as support.
Q: Nylon or polyester webbing on a waterproof pack?
A: Polyester is usually the better default — minimal water absorption, consistent strength when wet, and the best UV stability. Nylon has a higher strength-to-weight ratio and better abrasion resistance but absorbs water, weakens when saturated, and goes brittle under prolonged sun.
Q: Is polypropylene webbing ever appropriate?
A: Only for low-load, low-exposure uses. It's light, cheap and doesn't absorb water, but it's the weakest of the three and degrades quickly in direct sunlight. It isn't a load-bearing harness material.
Q: Why specify POM buckles rather than just "plastic"?
A: POM (acetal) is strong, low-friction and resists cold-weather brittleness far better than cheaper plastics — which matters on a product used in winter and on the water. Specify the buckle and the webbing together, since grip depends on both.
Q: What thread do you use?
A: Bonded nylon or bonded polyester at Tex 40 or heavier on structural seams. Where thread is exposed on a sun-facing outdoor product, polyester's UV stability is the safer choice.
Q: Can one design be offered in two material grades?
